VSSL is an adventure-gear company dedicated to elevating the outdoor experience. Their products are built for those who value both rugged durability and refined ritual. For their latest packaging overhaul, VSSL needed a structural solution that balanced the physical weight of their metal products with a premium, accessible retail presence that invited touch without compromising security.

The Problem

In a crowded retail environment, VSSL’s original packaging suffered from an identity crisis. The sleek, fully enclosed boxes and minimalist gold-foil line drawings felt more like high-end consumer electronics than outdoor coffee gear. Shoppers often mistook the cylindrical vessels for camera lenses or gadgets. Because VSSL’s designs are so unique to the market, visual clarity is essential to help customers bridge the gap between form and function. However, the original boxes required significant counter space to open and offered no way to verify the contents, forcing customers to pry open the packaging, creating a barrier to purchase and a headache for retailers.

The Outcome

The redesigned VSSL packaging moves away from the sealed box mystery and toward a tactile, sensory-rich experience. By using a signature matte silver paper wrap and an innovative open-panel design, the product is now visible on the shelf. The final structure uses magnetic precision to secure the heavy components, allowing customers to see and feel the recycled stainless steel while maintaining a compact, luxury footprint. We extended this design language across the entire ecosystem, from the Tumblers and accessories to future product releases, creating a unified, premium aesthetic across the retail setting.

Challenges

The primary engineering challenge when designing for VSSL was keeping metal products secure in an open-panel design that still needed to survive shipping.

Moreover, we faced a deeper narrative hurdle: communicating the sheer ingenuity of VSSL’s modular systems. The brand’s flagship product, the Nest Kit, is an example of this complexity. Fully assembled, it presents as a sleek, rugged cylinder that looks like a high-end thermos. However, it is actually a 5-piece brewing system. Our challenge was: How do we show a customer what this product does?

This challenge extended across the broader product line, including the Rift Tumbler collection and various accessories. VSSL Tumblers are defined by a more tactical, streamlined shape and specialized features. We needed to ensure the Tumblers could sit on a retail shelf with enough visibility to showcase their unique features and technical finishes.

For the Tailgate Mat, the challenge was preserving material integrity. While rolling the mat would have been the most efficient way to reduce the shipping footprint, its malleability posed a risk of permanent deformation if stored in a rolled state.

Up until now, the brand had relied on total enclosure to feel premium. We had to prove that a more exposed design could actually feel more sophisticated by leaning into the quality of the materials themselves, including the weight of the stock, the snap of the magnets, and a color palette that echoed the refined nature of the gear inside.

Solution

To address the security issue, rather than relying on conventional foam or friction-fit inserts, which can feel cheap, we developed custom magnetic embedded inserts that hold each product securely from both the top and bottom. We carefully specified magnet strength to create a reliable hold—strong enough to prevent the product from shifting in transit, but smooth enough to open with a satisfying, intentional feel, rather than reading as a safety latch.

For the Nest Kit, we implemented a dual-layered communication strategy: direct visibility and technical illustration. A significant window reveals the physical assembly, while a wrapped illustration on the package edge provides a 360-degree schematic of the five internal pieces.

The Rift Tumblers followed a “less is more” philosophy. By utilizing a minimalist belly band that wraps exclusively around the flat surfaces, we left the unique, tactical geometric form largely uncovered. This strategic exposure ensures that a customer’s first point of contact is the product’s own texture and ergonomic shape.

Across all accessories, we maintained brand cohesion through double-sided printing and the unifying “DRINK COFFEE OUTSIDE” slogan, while integrated touch-and-feel windows allowed for tactile feedback without unboxing. For the Tailgate Mat specifically, we designed a flat-pack structure with specialized internal inserts. These provide the rigid support necessary to prevent compression damage when units are stacked.

The heavier Grinders required a different approach; full enclosure was necessary for protection, yet we still needed the packaging to tell a story. We designed a book-style wrap-around panel for an intuitive user journey: As the customer opens the cover, they are introduced to the product along with technical drawings and specs on the inner flap, turning the unboxing into a moment of discovery.

We anchored the new visual language in a signature matte silver paper. It provides a dynamic, reflective backdrop that catches the light without being flashy, perfectly harmonizing VSSL’s iconic Pantone orange.

Inside, we replaced disposable tissue with Tyvek carrying cases, also known as “sleeping bags” within the VSSL team. Chosen for its extreme tear resistance and ability to be screen-printed, these sleeves protect the metal from scratches without adding bulk. Because Tyvek gets smoother and softer with use without losing strength, the packaging is designed to stay intact through repeated use. This longevity extends the life of the packaging well beyond the unboxing moment, showcasing Tyvek’s unique balance of functionality and sustainability.

Result

The new VSSL structure successfully bridges the gap between rugged utility and high-end design, effectively ending the electronics confusion. The VSSL team reports that customers are embracing the newfound accessibility and tactile design.

Beyond aesthetics, the design is nearly plastic-free and fully compatible with curbside recycling. By utilizing recyclable silver paper and a mix of recycled and virgin paper-based materials, the packaging ensures that the brand’s commitment to the outdoors is reflected in its environmental footprint. The result is a premium unboxing experience that rewards the customer’s curiosity while respecting the wilderness.
